The tensioner pulley serves as a belt tensioning device within automotive drive systems, primarily regulating belt tension to maintain optimal tension levels. It prevents belt slippage, compensates for elongation caused by wear and ageing, ensures stable, safe and reliable operation of the drive system, and simultaneously reduces operational noise.

Common Faults

1. Bearing Wear or Seizure

This represents the most prevalent fault in tensioner pulleys. Wear on the internal bearing's rollers and raceways—resulting from lubrication failure, contamination ingress, or prolonged high-load operation—can cause abnormal noise during pulley rotation. In severe cases, bearing seizure prevents normal rotation, leading to intense friction with the belt. This causes accelerated belt wear or even scorching.

2. Tensioning Force Failure

Fatigue or deformation of the torsion spring in mechanical tensioners, or leakage in the hydraulic chamber and piston seizure in hydraulic tensioners, can result in insufficient tensioning force or the inability to automatically adjust. This manifests as belt slippage accompanied by a sharp squealing noise, particularly noticeable during cold starts or under high-load conditions such as activating the air conditioning or power steering. Excessive tension accelerates wear on the belt and bearings of associated components (e.g., alternator, water pump).

3. Damaged pulley body or bracket

The rubber surface of the tensioner pulley may crack or peel due to material ageing or prolonged exposure to high temperatures. The metal bracket may deform or fracture from engine vibration or external impact. These failures disrupt the pulley's contact with the belt, causing belt misalignment, abnormal wear, or even belt detachment.

4. Seal failure

Deterioration or rupture of the tensioner pulley bearing seals leads to grease leakage. Concurrently, ingress of external dust and mud accelerates bearing wear and seizure, creating a vicious cycle.
